Why a machined part behaves differently
Machining starts from solid stock and cuts material away, so the part is made of the material rather than built up from it. That gives it full strength in every direction, with no layer lines and no weak axis — which is the real reason to machine something rather than print it when the part has to carry load, hold a tolerance, or be certified in a specific production material.
What actually drives the cost
Not the size of the part, mostly. Setups come first: every time the part is unclamped and repositioned to reach another face, that is operator time and a fresh opportunity for error. A part machinable from two sides costs far less than the same geometry needing five.
Then tool access — a feature a tool cannot reach is a feature that cannot be cut, whatever the drawing says. Then material removal, since cutting most of a large block away takes time and wastes stock. Then tolerances: tightening one beyond what the function needs adds passes, inspection and scrap, so call tight tolerances only where they earn their place.
Design for machining, in three rules
Internal corners cannot be sharp. A cutting tool is round, so every internal vertical corner comes out with a radius at least equal to the tool’s. Designing a sharp internal corner does not produce one. Give the corner a radius slightly larger than the tool that will cut it, and if a mating part needs to sit square into it, relieve the corner instead.
Deep narrow pockets are expensive. A long thin tool chatters and deflects, so it has to run slowly in shallow passes. Keeping depth within about four times the pocket width keeps it straightforward.
Design around standard tool sizes. Holes at standard drill diameters, and internal radii matching common cutters, avoid custom tooling and setup time for no gain in function.
If the part exists only as a physical sample, it can be scanned and rebuilt as CAD before anything is cut. If you are still iterating on the design, prototyping it first is usually cheaper than machining revisions.
